When an electric current is passed through the brine solution in the cells, sodium chloride splits into chlorine (Cl2) and sodium (Na) ions.

The sodium ions discharge at the cathode to form sodium hydroxide (NaOH) and hydrogen gas (H2). Meanwhile, the chlorine ions are oxidized at the anode to form chlorine gas (Cl2). This electrochemical reaction allows large scale production of chlorine and caustic soda on an industrial level.

Technologies Used

Over the years, three main technologies have evolved for the chlor-alkali process - mercury, diaphragm and membrane cell technologies. Mercury cell technology was widely used earlier but has now been phased out due to environmental concerns over mercury use and release. Diaphragm cell technology, which uses a permeable asbestos diaphragm, is now the most widely used technology. However, membrane cell technology that uses an ion-selective polymer membrane is gaining popularity due to its energy efficiency and zero mercury emissions.

Membrane cell technology has higher capital costs but much lower energy consumption, making it more sustainable in the long run. Switchover to advanced membrane cell technology helps reduce energy usage and lower the carbon footprint of chlor-alkali plants significantly.

Products and Applications

The main products from the chlor-alkali industry include chlorine, caustic soda and soda ash. Chlorine gas finds wide use as a bactericide and in production of other chemicals. It is used to manufacture PVC, bleach, solvents, refrigerants, fertilizers, pesticides, dyes, pharmaceuticals and more. Caustic soda or sodium hydroxide is used in pulp and paper processing, soap and detergent manufacture, petroleum refining and aluminium production.

Soda ash/sodium carbonate is used in glass making, detergents, food processing, chemicals, water treatment and other industries. These industrial chemicals form the backbone of a robust manufacturing economy across sectors. A thriving chlor-alkali industry thus supports growth in end-user industries and widens its overall economic impact.

This integration leads to resource optimization, lower costs and higher profitability. Being an energy-intensive sector, the chlor-alkali industry consumes large amounts of electricity in its electrolysis process. Power and fuel costs constitute a major portion of total operating expenses. Switching to advanced membrane cell technology can help cut specific electricity consumption by over 30% compared to the diaphragm process. This translates to significant savings in operational costs as well as carbon emissions every year.

Manufacturers are also incentivized to adopt renewable sources of energy like solar and wind power through open access routes.
